I have a 91model 80 series factory turbo diesel that needs a new clutch so i thought i might as
well rebuild the gearbox and transfer case. Does anyone know of any particular issues with these.Syncros in
mine are a bit average, are these really expensive like the 1st-2nd syncro in the 60 series box? Whats the best oil to run?

you "are" doing this yourself right ???
Hope so otherwise budget somewhere between 2500 to 3500 and thats not expensive for gearbox transfer and clutch. Who knows I may be wrong but thats what I was told before.

If it ain't broke, why fix it?
Parts are expensive and brand new synchro cones will still disappoint you. That's why they put extra cones in the 100 series.
Just change the gearbox oil more often - it seems to last 15 - 20 k with before gear changes into 3rd get a bit touchier i(f you use the 75 - 90 oil as specified). Otherwise, double declutch!! Its fun -sorta.

I Have a 5 speed box to suite a 1hz motor, excelent condition.
All i did with it was replace the seal between box and transfer and replaced the thrst washer with genuine extra thick washer.

I have to pull the box out to replace the clutch so I"ve decided to rerace the gearbox and transfer case and replace the syncos wihile I've got it out.Its got 350,000Ks on it and I'm only going to do this once, so I'll do the lot and be done with it.
