99 Jackaroo 3L TD black smoke

Hello all, first time post, and sadly asking for some advice/help.
I have a 99 TD Jackaroo, with ~135,000km on it now. I´ve had it for around 3 years, and not had a smoke problem before, but since late last year it has been noticeable. Driving lightly on the accelerator it seems clean, but under a heavy foot it blows too much, and too consistently for my liking. I did have the injector recall done last year, and some time after that it began (not to say that was the fault itself). Anyway, in case anyone reads this, here is the sad story:

* 12/10/06 4JX1 Injector Recall (126000km)
Check for injector recall
Found to be in range
Checked for and carried out fuel injector recall. Removed air tube, intercooler, rocker cover and removed the injects.
Cleaned head where injector seals sit. Replaced new injects.
Cleaned rocker cover and oil feed pipe and reassembled.
Road tested all ok.

... some time after ...

Vehicle blows black smoke with med-hard accelerating, more so with a heavy foot.
Fuel consumption went up to ~12L/100km (used to get between 10.5 and 11 L/100km)
Car feels sluggish, more noticeable in top gears.

* 25/01/2007 service at mechanic (130000km)
checked turbo boost - ok (13psi)
EGR valve working, replaced some vac hoses
checked intercooler for blockage and had codes checked on carmin code scanner - no fault
(10/40 Suchs oil put in too)
[he checked with diesel specialist, and apparently they couldnt think/check anything else]

* 30/01/07 back to Holden, with their commentary:
Check for vehicle blowing smoke
Reprogrammed and checked over operation of injectors. All ok.

* 20/03/07 Car has CHECK ENGINE light on and back to Holden
got the air mass meter replaced (I think)
[stopped the check engine light, and car drove better, but still smoked when under med/heavy throttle]

* 28/03/07 Holden again
Check for vehicle blowing black smoke and poor fuel economy
Flash tested vehicle on road test recommend changing injector rail oil sensor, rail control valve and rocker gasket.

* 03/07/2007 service (135000km)
lube & oil (magnatec 5W/40) & filter (z79a & z600 ??) change
¨found diesel smoke normal in our opinion¨
[I totally disagree with the last comment, hence the looong post]

The recommended work would cost significant $$, but they could not say with 100% confidence that it would fix the issue, but had fixed other Jackaroos with the same issue (could not confirm how many).

In (not so) short, I was hoping any other TD Jacks could share their experience and advice. If I need to spend so much money, I will, but Id like to at least hear some other suggestions.
Have read a lot on this site, so fyi Ive used majors for fuel, and I have snorkel fitted.

Can anyone please offer some suggestions of how to fix my poor lil Jacky?

My 96 Jack just dropped it's timing gears. . . . . no sign of any problem, regular services and meticulous maintenance carried out. $3450.00 to fix so now it's in a used car yard. I got sick of spending money on it, after three years it cost me over $7500 and I consider that to be just WRONG! It was a very capable 4WD, but freekin expensive to keep going. I did consider a Pootrol and a Cruiser, but can't afford neither so it's a new murdercycle for me and a new Astra diesel for her!
Good luck with your Roo, and the bills that follow! (I was quoted betwixt 8 and 10 grand to rebuild the engine)

Ouch, sorry to hear that. So far she hasnt cost me much. About $350 for the air mass meter thing, and a $500 service after regular cheap ones. All in all ok, but the quote from Holden for the above suggested parts was ~$1500, with no guarantee!? Shes a great car, and if it wasnt for the fact I decked her out with bar, CB, dual batts, snorkel & lift kit for some outback holidays, Id be tempted to trade up too. Dont know what to do yet...

Sorry to hear about your troubles.In the older jacks sometimes the bolt (i think) that holds the wastegate on falls out/comes loose making it dump some or all of the boost all of the time so down on power, smokey and bad economy. I don't know if is applicable to the newer ones but may help.

Block off the egr valve and run it for a couple of days and see how it goes !!

Had a 98 t/d jack and it blew smoke just like yours from 15K old up until approx 140K, then after reading about it in a forum, I blocked off the egr valve and instantly stopped nearly all smoke !!

Worth a try !!

hmm, yeah, saw this mentioned on a site linked previously, but wasn't sure about what it meant. Why block it off? what damage could that do? It has to serve a purpose, doesn't it? May be worth a try though. Would you happen to have any further info about it? Thanks.

It does what the name says, recirculates the exhaust gas ( or some of it )..
Some people have had theirs running blocked off for years and no probs that I'm aware of ?
Why block it off ?? To stop the smoke... Damage?? most egr valves are usually for cleaner emissions but with the Jack it seems to do the opposite ?? go to here and ask the question..

I have the same conveyance - 137,000 - been overserviced by myself mainly, and to date going quite well - it does leave a noticeable smoke trail under heavy acceleration (when passing on highways etc - not a solid black trail but you can see the smoke in the rear view mirror ok). Fine under normal cruising - good economy - I'm no technician - the complex widgets covering the motors have me baffled - if the air cleaner allows a free flow the only other thing I'd consider is that you may have a sound baffling restrictor in your snorkel head - in the Safari, it dramatically restricts the passage of air, but they don't tell you this as the owner ! When taken out, there can be a bit of resonance but the extra air flow would have to be a huge bonus. I realise that these things may have been covered, but in the grand scheme of things after all this disruption to the car, anything could now be the culprit. Re dealer/repairers ? Schmeilers !! (in my personal experience, anyway) .... Beware - quotes for repairs, with no guarantee of the cost or outcome are usually seen as an invitation to go on a feeding frenzy with your wallet - much better in my view to find a small business in the burbs where you can establish a personal client/provider relationship with the mechanic - has paid of well for me.

Thanks for the comments. I have a local mechanic I've know for years, but he didn't seem too confident in the Holden diagnosis. I gave him a copy of the Isuzu manual I downloaded, and hopefully he'll do some reading and find something new out. Should help future customers anyway. I'm just worried that the smoke has come on fairly suddenly, since some time in Q4 last year. I never noticed it in the 2-3yrs before that (other than a puff at startup, which actually doesn't seem to be there as much now .. odd). I'm hoping some readers online may have a few more things to try before I go for major surgery. Got a couple things to check so far, which I'll try to on the weekend. Have to check the snorkel too - does vibrate a bit when I get ~90kph, but ok at 80 or 100!? Hope your rig stays healthy. Cheers.

Hi there, I checked the snorkel head, and it's all clear, as far as I could check, so nothing blocking air there. Thanks for the suggestion though.

FIXED!!!
Just a follow up for anyone reading with similar probs:
The issue was the exhaust!! It was fairly well clogged up with soot, and restricting the air flow. I had the cat cleaned out, and a new 2.5" pipe back from there, replacing the muffler. Fixed all the smoke, and running much smoother now.
I'm sick of people trying to convince me the exhaust can't cause smoke, because it did, and others telling me diesels don't have a cat - the Jack does.
Hope someone can get some help from this.
Air flow is very important!!
